Hello all, I've decided to tackle the Cam Chain Tensioner replacement and have run into a problem.
The new CCT is installed and the top bolt is in the threads (went in fully, easily, but not completely tightened). My issue is that the bottom bolt gets tight when there is still 1/2-1/3 left of the threads showing. Removed the lower bolt and tried again the same thing. Goes in easily until reaching the position in the picture attached. I don't want to strip the threads on the bolt or hole. Has anyone else run into this issue when replacing their CCT? Any recommendations or advice are appreciated.

Swap the top bolt to the lower position and see if you get the same results.
Compare the top bolt length with the bottom bolt length.
Probe both bolt holes to see if they are the same depth, there may be an obstruction in the lower hole.

The first bolt and the spring tension may be causing misalignment in the second bolt hole.
Back off the first bolt a little. Enough to let the CCT move freely so that the second bolt hole can line up better.
If the spring is already released, use your small screwdriver (through the hole in the frame) to draw off the tension while you run the second bolt in.
When the bolts are both seated, let go of the spring.

The spring has not been released yet. I took out the bolts, compared the sizes and they're the same. No thread damage on the bolts. The holes are the same depth. Swapped the bolts and alternated tightening both so they were progressing at the same rate, and I'm still finding the same issue. Bottom bolt is binding (significantly) halfway and I do not want to force it.

Maybe try flushing out the bolt hole with some wd40. Not sure I would attempt a tap due to the crappy access.

The bolts that came with my green dot were (slightly) different than the original bolts

Weird. Only bolt that came with my cct was the center one that holds the spring.

The only bolt that came with mine was the center bolt as well. I’ve been using the factory bolts. Do you have a part number for those bolts?
Good advice all around. Done tinkering on the bike today, I’ll try them tomorrow.

I had the same problem that you described.
I removed the CCT and ran a bolt in by itself. It got to that point and got snug. Presumably because the hole was damaged by the bolt going in crooked during the initial attempt.
With the bolt by itself, I pushed past the tight spot a little at a time by tightening and loosening the bolt a partial turn at a time until it finally ran freely.
I was then able to install the CCT by running them down evenly.

I've done a number of these, haven't had that problem.... agree run the bolt in without the CCT.

Revised late '07, no dot, revised later to blue dot, and lasty green dot, but don't know exactly what year.... wild guess '09 or '10.

You might want to try a flat-bottomed tap, turning it into the hole by hand, and then further only gently, with a small wrench. It seems likely something got into the hole threads. Pack the tap with heavy grease first, and the tap will collect the debris` and remove it when the tap is extracted.

Blow it out with air and check the threads on the bolt real close.

Did it come with Allen screws? If not then be sure the length is correct.

It could be from the gasket not being lined up correctly and jammed a little piece in the hole. Just don't force it.

Without the CCT installed try running a tap into the bolt hole. Not sure there is clearance but I have had good success cleaning up threads using this technique. If the tap does not insert cleaning it is an indication the threads are need cleaning up. Just make sure the tap does get installed cockeyed.

The tap should screw into the bolt hole easily, as far as the normal bolt goes in. Any resistance before that (once halfway in) is cleaning up the problem in the threads. DO NOT screw the tap in further than the length of the original bolt. A flat-bottomed tap will do better, if needed, but again, do not screw any tap into the hole further than the length of the original bolt.

Once you remove the tap from the hole, flush out the hole with a strong shot of WD-40 and/or compressed air (with a needle-point nozzle). That should do it for you. Before you install the CCT, run in each bolt a little further than it will be with the CCT installed, to check the hole threads.
