Rustedpalm Road test done.
After replacing the thermostat and fixing the fan relay (hot-wired a switch until I can get a replacement relay, cause "this place is two weeks from everywhere") I took a 30 minute 25 mile ride. Some highway speeds, some stop lights etc. It never went over 3 bars and went down to 2 bars while moving. I only turned the fan on once while waiting at a stop sign and it was only at 3 bars. Never went higher and I stayed there extra long on purpose. Pulled away from that stop and turned off the fan. It soon went back down to 2 bars😁

Now... How do I keep it under the legal speed limit. That engine purrs at 70+mph.

This is all preliminary testing. If it does poorly on the “bench” then there is no need to tempt getting stranded on a test run. If the test goes well we then move on to the next test and letting a bike idle with no forward air movement is what I would call testing the extremes. I never let a bike idle this long in normal riding conditions.
If enough cool air passes around an engine, which might need to be an enormous amount for liquid cooled engines, then it will stay cool even if coolant flow is poor. By sitting still, if it stays relatively cool, then we know liquid cooling is working.
Since she still tried to overheat without the fan I’m not convinced the flow is as good as it should be. However, when I turned the fan on it cooled down very quickly so it can’t be too bad. The road test is next after I fix the fan relay.

You've had the system opened up once again now to install the new T-Stat... so you either drained or at least lowered the coolant level.
I assume you've topped it off again after reassembly and running etc.. checked resevoir etc... just like before?
I'm just not a fan (sorry) of just letting the bike sit there idling away to test the cooling system and fan function....

Rustedpalm So I let it get to 5 bars. Then I hot wired the fan to come on and stay on. It quickly came down to 3 bars and has stayed there for the last 20 minutes while idling in my driveway.

Just went to the 4th bar while I was typing.
I believe the fan relay is bad.

Ya I seriously doubt it's a leaking head gasket. No blow-by, no moisture in exhaust, no oil and water mix, etc.

I've replaced the cap.

I just hot wired the fan to come on and it's at 3 bars for the last 20 minutes at idle in my driveway.

Alan smithy What your getting is tell tale sign of head gasket leaking, do a pressure test and eliminate it as a cause.
With my bike and car I replace the radiator caps every 3 or 4 yrs. I keep a check on there condition regularly. You go to remember your radiator caps are like a relief valve, and there pressure setting decreases as they wear down on the sealing seat .
Next time you inspect your radiator caps check the grove worn into the rubber seal. If it is more than 2 mm get a new one, and regularly clean under the center return valve, if this is leaking it will not hold pressure.

Rustedpalm Well....
New thermostat installed. Now the fan is turning on intermittently!
It hit 4 bars, the fan kicked in and it quickly went down to 3. Yay!! Then it went back to 4 the fan did NOT turn on. Then to 5. Shut the bike off and do a silent scream in my head😤
