New expansion tank will be here next week. eBay is slow...or I'm too spoiled to Amazon haha.

Update:
Installed the new expansion tank last night, topped coolant off and fired her up!
After 3 bars on the guage the fan kicked on, the thermostat opened up, and she pulled some coolant into the block so I topped her off again and put the cap on.
While sitting still in my driveway she warmed up to 5 bars but never hit the 6th. Started weeping around the cap. Upon inspection one side of the rad neck is "buggered up" as if someone tried to pry the cap off maybe. I can see where the weeping is coming from.
Tonight I'll try a little plastic welding to see if I can fix it. If not, I'll be hunting down another radiator.

All in all I think the cooling issues are almost solved.

What is the average idle temp on a gen1 sitting still at 30c ambient and 62% humidity?

If you have no airflow through the rad (bike stopped), it will depend on how long you sit there idling.... until the fans come on. What you want is consistent temp reading while you are moving at cruising speed.... most will be the same, ambient conditions shouldn't matter much, but will for example read colder when it's say 40F out.

Yep, I was just curious if these tend to run warm which would mean that sitting still and reading 5 bars might be normal.

Ok. So, new expansion tank on and working properly. Leak at the radiator cap fixed.

While sitting still at idle it gets to 5 bars and the 6th one begins to flash.

I know, I know. I've got to road test it with air flowing to know for sure if it's fixed but I thought I'd just give the update and ask if that sounds relatively normal.

I've had my '05 GEN1 for 5.5 yrs and I've NEVER hit 5 bars.....not even in near 100F like today in San Jose and sitting at a light.

Below ~80F and I'm moving... 2 BARs on temp guage but rises to 3 BARs at a stop light.

Above ~85F (like today) and moving... 3 BARs is the normal/steady reading.

Fan kicks on at 4 BARs consistently. Runs for maybe 30 seconds, back down to 3 BARs, Fan OFF (may repeat if light is long).
This is what I would consider normal operations and other GEN1 owners I know see the same.
I supposed if you sat there long enough, not moving, you'll see 5 BARs but the FAN is likely running constantly.

I'm with Mr. BR, that's too hot. You don't say if your fans come on. And I'd bet if you'd look in your owner's manual there might be some blurb about what the flashing 6th bar means.

Ya the fan kicks on just before the fourth bar lights up and stays on.
I'm sure the thermostat is opening up because I can see the coolant level drop. Would that also mean the pump is working?? If so, then the flow rate through the rad may be a little clogged.

Which " flow rate through the rad" are you considering, the coolant or the air? Or both? Maybe it needs a fin cleaning.

Either-or.
If the pump is working and it's still running hot then fluid flow is the only thing I can think of. It's sitting still right now so I can't judge the airflow yet. Will try to road test this weekend.
